Early insights across a four-asset pilot helped a manufacturing team identify developing faults, restore throughput, and reduce operational risk

At a manufacturing site in Santiago, Chile, the team wanted to understand whether continuous asset intelligence could help them move from reactive maintenance toward earlier, more proactive intervention.

Following the success of similar programs in Australia, the site partnered with a local consultant to trial MOVUS across four assets. Early changes revealed during the learning phase

During the trial, one asset began showing a steady increase in baseline vibration, rising from 2.2 mm/s to 3.6 mm/s. That vibration increase coincided with a noticeable drop in production throughput, giving the team both a mechanical signal and an operational reason to investigate. Based on the trend, a potential failure was flagged. The team inspected the asset, confirmed mechanical wear, and scheduled a replacement before breakdown occurred.

This was an important moment in the pilot. The value wasn’t just that abnormal vibration was detected. It was that the data connected to something the team could already see in the plant: reduced production performance.

By acting early, the site was able to replace the worn component, recover production to its original rate, and avoid the larger consequences of a failure event.

Repeated alarms exposed a deeper issue

The other asset told a different story as it triggered two significant vibration alarms. The first was resolved through targeted maintenance, with the team cleaning a plastic filter and re-greasing the asset. This stabilised the vibration temporarily.

Days later, a second spike occurred. This time, there was no physical obstruction present. That recurrence changed the team’s understanding of the issue. Rather than treating it as a one-off blockage or lubrication problem, the site identified a deeper fault condition and replaced the equipment entirely, avoiding what could have become a major failure.

The case also highlighted the operational risk around difficult-to-access assets. One monitored asset was a high-mounted inclined screw conveyor positioned above chemical tanks, where manual inspection carried added safety considerations due to height, low redundancy, and potential blockage-related failure modes.

In that environment, remote visibility helped reduce reliance on manual inspection and gave the team earlier warning when asset behaviour changed.

From pilot data to operational value

Across the pilot, the site was able to use early insights to prevent downtime, reduce safety risk exposure, and validate the broader value of continuous monitoring across rotating assets.

The deployment helped the team avoid:

  • Motor/gearbox damage caused by material blockages
  • Safety risks associated with manual intervention
  • Prolonged unplanned stoppages and batching delays

The estimated value per asset over the three-month pilot ranged from $11,200 to $21,400 AUD, including failure prevention, avoided downtime, and saved inspection time. With the three-month monitoring cost in mind, the pilot demonstrated a projected ROI of around 3,700 to 7,000%.

That number is compelling, but the real story is broader than the calculation. The pilot showed how earlier asset visibility can change the maintenance conversation. Instead of waiting for failure, relying on routine inspection, or treating alarms as isolated events, the site gained a clearer view of when assets were beginning to drift, when intervention was justified, and where action would protect production performance.
