Continuous operational visibility enabled maintenance teams to intervene before failure escalated
At a large-scale metals processing facility, maintaining reliability across corrosive process infrastructure is critical to keeping operations stable and production moving.
Among the assets operating in these harsh conditions were vertical acid pumps submerged in sulphuric acid and used throughout the processing operation. These pumps play a critical role within the plant, but monitoring them effectively can be challenging due to the environment they operate in and the consequences of unexpected failure.
The site had partnered with MOVUS to improve operational visibility across hundreds of process assets, using continuous monitoring and AI-driven analysis to help identify abnormal behaviour earlier and support maintenance planning decisions.

Detecting subtle changes before operational impact
Late one Sunday night, the MOVUS platform began identifying changing vibration behaviour on one of the facility’s acid pumps. At first, the changes were subtle.
The monitored asset began showing a gradual increase in condition indicators, suggesting the pump was operating outside its normal behavioural pattern. Over the following weeks, the condition trends continued to elevate, providing the site with growing visibility that deterioration was developing within the asset.
Importantly, the sensor was not initially positioned directly on the bearing housing. Despite this, the system was still able to identify changing vibration behaviour early enough for the site’s reliability team to begin investigating the issue further.
A month later, on-site reliability engineers confirmed the presence of a developing bearing fault and repositioned the monitoring sensor directly onto the bearing housing to track the progression of the issue more closely.
Creating time to plan the response
With clearer visibility into the asset’s condition, the maintenance team was able to monitor the progression of the fault and plan intervention before the pump experienced catastrophic failure.
Rather than responding reactively after an unexpected breakdown, the site gained valuable time to:
- Assess the severity of the issue
- Monitor fault progression
- Coordinate maintenance planning
- Prepare for shutdown activity safely
- Replace the affected component in a controlled manner
